5). Can a CMM be used? with accuracy levels high enough? does anyone have any recommendations on what can be used?
Yes it can:

What I used to do for quick checks was to obtain measuring probes with spherical tips corresponding to the diameter of the pins in question, and using them instead of the pins. This method has its limitations however, as you only get a cross section rather than the whole length.

You can also use a CMM to measure the position of the pins in relation to each other: If their relative distance is ok in the cross sections at the ends of the gear, everything is fine.

on the (gear face) surface. It interacts with the motor gear that drives it. Tolerance is 0.03mm and its proving tricky to measure...

Thanks Claes.

Some of our Internal gears we are measuring the M.B.W. (Measurement Between Wires) @ .866 \ .888 with Wire Gears .030".

What CMM can handle this best in your experience? it would need a very small diameter probe tip. Do you know if the FARO Arm's or TESA CMM's have the capability for a very small measurement tip.

I Used A FARO Arm Before, and the probes were not small around a .125" as I Recall.

I would like to forward that question to someone with more recent CMM experience: I'm afraid I have not been close to a CMM since the previous millenium (I dealt with Zeiss machines in the mid 90's). The same goes for the question about probes. However, any equipment with the proper resolusion and software would do.
