Now that is an interesting story. Good example of inspecting in quality! I could see how this would have some minor economic benefit if the shaft was mission critical and needed 100% inspection anyway AND the other customer always used the other portion of the parts. But, it is clear they had no control. SPC would have been handy to reduce variation - if they did it correctly. If anything, it does a good job of supporting the point we have made to the OP's original question: yes, indeed, SPC is a good addition to 100% inspection.
But before the 100% inspection detractors wallow in glee, this is simply an incorrect usage of 100% inspection. If this is the scenario you think of when you say it is not a good idea, you are correct. But the scenario that I consider is 100% inspection when the process is in control, but you need to assure you capture each and every special cause reject before it leaves the plant.
