Tools for Complex System Interactions

For those of you involved with complex system design, what methodology do you use to make sure changes in one part of the system, say, adding a redundant set of flight controls, do not make problems for another part of the system, say, overloading the weightlimit/propulsion system? We do have common sense, but we'd like to use a proven methodology.

The best methodology that I have found to design and determine the risk of project is Systems Engineering. You basically apply APQP design tools to each element (black box) of the System Hierarchy. Build a Functional Block Diagram and a Block Interface Diagram or a Block Boundary Diagram for each element. These two documents will keep you focused on the functions and interactions of each specific element of your System Hierarchy.

You can then follow the effect of changes up and down throughout the system quite quickly.

In addition to the block diagrams, QFD is another useful tool. The roof of the house of quality is used to document functions that are correlated positively or negatively with each other.
